How Neon Sign Is Made

The Neon Manufacturing Process

Manufacturing neon signs is largely a manual process. It consists of bending the tubing and attaching the electrodes, removing any impurities from within the tubing, then evacuating the air and adding the gas. The following process is typical.

Preparing the tubing

  • 1 Lengths of glass tubing are cleaned and placed vertically in a coating machine. The machine blows a liquid phosphor suspension upwards into the tube and then lets it drain back out the bottom. The tubes are placed vertically in an oven which dries the coating. Color tints are applied in a similar manner. Tubes that are to be filled with neon to form a red or orange light or argon to form a blue light are left clear.

Bending the tubing

  • 2 The design of the sign is laid out in full size on a heat-resistant sheet of asbestos. The glass tubing is carefully heated and softened using a variety of burners. Gas-fired ribbon burners 24 inches (61 cm) or longer are used to make curves in round letters and the sweeping curves of script. Smaller hand torches are used to heat shorter lengths. Using the asbestos template as a guide, the tubing is bent by hand. The tube benders do not wear protective gloves because they must be able to feel the heat transfer and the degree of softening in the glass to determine the right moment to make the bend. To prevent the softened tubing from collapsing, the tube bender attaches a short length of flexible hose, called a blow hose, to one end. While the glass is still soft, the tube bender gently blows into the hose to force the tubing back to its original diameter. Tubes with restricted diameters will not operate properly.
  • 3 Most large neon signs are made of several sections of glass tubing. A length of 8-10 feet (2.4-3.1 m) for each section is considered a practical limit. To make each section, the ends of two lengths of tubing are heated and spliced together. When the shape of the lettering or design has been formed for a section, an electrode is heated and fused onto each end. A small port, called a tubulation, is added to allow the tubing to be evacuated with a vacuum pump. This tubulation port may be part of one of the electrodes or may be a separate piece joined into the tubing.

Bombarding the tubing

  • 4 A process known as bombarding is used to remove any impurities from the glass, phosphors, and electrodes. First the air inside the tubing is evacuated. After the vacuum reaches a certain level, dry air is allowed back into the tubing until the pressure is in the range of 0.02-0.04 inches (0.5-1.0 mm) of mercury. The longer the tubing, the lower the pressure may have to be. A very high-current transformer is connected to the electrodes. For a length of tubing that may normally run on 30 milliamperes, 400-750 milliamperes may used for the bombarding process. The high current heats the glass to about 420°F (216°C), and the metal electrode is heated to about 1400°F (760°C). This heating forces the impurities out of the materials, and the vacuum pump carries the impurities out of the system.

Filling the tube

  • 5 Once the tube has cooled, the gas is inserted under low pressure. The gas must be free from impurities in order for the sign to operate properly and have a long life. The normal fill pressure for a tube 0.6 inches (15 mm) in diameter is about 0.5 inches (12 mm) of mercury. The tubulation port is then heated and sealed off.

Aging the tube

  • 6 The finished gas-filled tubing is put through an aging process. Sometimes this process is referred to as "burning in the tube." The purpose is to allow the gas in the tube to stabilize and operate properly. A transformer, often rated slightly higher than the normal operating current, is attached to the electrodes. The tube should come to full illumination within 15 minutes if neon is used. It may take up to a few hours for argon. If a small amount of mercury is to be added to an argon tube, a droplet was first placed into the tubulation port before it was sealed. The droplet is then rolled from one end to the other to coat the electrodes after the aging process. Any problems such as a flicker in the gas or a hot spot on the tube indicate the tubing must be opened and the bombarding and filling processes repeated.

How Much Electricity Does a Neon Light Sign Use?

Measure the power consumption of a linear light source like a neon tube by using a ratio of watts used per foot of neon. The power consumption of a given neon tube depends on the type of transformer used and the color of the neon, but consumption of 3 1/2 to 4 watts per foot for red neon is typical. 


That means that a foot of red neon tube that burns for 12 hours per day will consume from 15.33 to 17.52-kilowatt hours of electricity per year. Measure the efficiency of neon as a proportion of lumens -- a unit of light output -- per watt.

Compared to LED

Light-emitting diodes are suggested as energy-efficient alternatives to neon tubes, but the comparisons, which often claim a 90 percent energy savings for LED, often fail to take into account the relative inefficiency of LED light sources as compared to neon. 


While an LED light source of a similar color and size to neon may consume less power, a foot of LED tube lighting left on for 12 hours per day may consume as little as 3.5 kWh per year; the LED typically outputs much less light than the neon tube. Adjusting the brightness of the LED for comparison to neon, the difference in power consumption is less pronounced.

Neon Signs are produced by the craft of bending glass tubing into shapes. A worker skilled in this craft is known as a glass bender, neon or tube bender.

History

The neon sign is an evolution of the earlier Geissler tube (also called a Crookes tube), which is a glass tube for demonstrating the principles of electrical discharge. Neon signs are used for many purposes.

At the 1893 World's Fair, the World Columbian Exposition in Chicago, Illinois, Nikola Tesla's neon lamp signs were displayed. The development of neon signs is credited to Georges Claude and the first public display of a neon sign was of two 38-foot long tubes in December of 1910 at the Paris Expo. The first commercial sign was sold by Jaques Fonseque, Claude’s associate, in 1912 to a Paris barber.

Manufacturing process

Lead glass tubing in external diameters ranging from about 8 to 15 mm is most commonly used. The tube is heated in sections using several types of burners that are selected according to the amount of glass to be heated for each bend. These burners include ribbon, cannon, or crossfires, as well as a variety of torches that run on a simple combination of natural gas (Butane or Propane work better, however natural gas is cheapest) and air.
 

A section of the glass is heated until it is malleable then it is bent into shape and aligned to a pattern containing the graphics or lettering that the final product will ultimately conform to.
 

An electrode is melted (or "welded") to each end of the tube as it is finished. The electrodes are also lead glass and contain a small metal shell with two wires protruding through the glass to which the sign wiring will later be attached. All welds and seals must be perfectly leak-proof before proceeding further.
 

The tube is attached to a manifold which is itself attached to a high-quality vacuum pump. The tube is then evacuated of air until it reaches near-vacuum. During evacuation, a high voltage is applied to the wires protruding from each electrode (in a process known as "bombarding") This introduction of high voltage electricity heats the tube to a temperature just below its melting point, and any dirt and impurities within are drawn off in the gasified form by the vacuum pump. When completed properly, this process results in a very clean interior at a high vacuum.
 

While still attached to the manifold, the tube is now filled with one of the noble gases. Neon or argon are the most common; krypton, xenon, and helium are used by artists for special purposes. Neon glows bright orange red when lit with a high-voltage current. 

When argon is used, a droplet of mercury is added. Argon by itself is pale lavender blue when lit, and the droplet of mercury, which fills the tube with mercury vapor when sealed, then emits ultraviolet light upon electrification. This property allows finished argon-charged tubes to glow with a variety of bright colors when the tube has been coated on the interior with ultraviolet-sensitive phosphors before being bent into shape.
 

The finished glass pieces are illuminated by either a transformer or a switching power supply running at voltages ranging between 3,000 and 15,000 volts and between 30 and 120 mA. Neon signs are a type of cold cathode lighting.

Applications

The light-emitting tubes form colored lines with which a text can be written or a picture drawn, including various decorations, especially in advertising/Commercial signage. By programming sequences of switching parts on and off there are many possibilities for dynamic light patterns that form animated images.

Likewise, collapsed glass or stretched glass in the bends can then not only make the sign frail, it won't look great, which is very critical regarding neon signs.

After finishing one bend and allowing the tubing to cool down sufficiently, the bender will then take the glass and place still another portion of it inside the flame to fire it up once again to finish another bend.

He repeats the exact process of heating, bending, blowing, and cooling a lot of times over until the neon signage is entirely finished. The sophistication and size of the neon sign sets the time period it may take the neon bender to complete bending the sign. Also, a more experienced neon bender typically works faster than a beginner, and can easily complete more intricate neon signage.
